So I ended up breaking down and getting the new DLC. First, I absolutely LOVE the new customization options. Being able to run around Tattooine in Bespin or even Navy Trooper gear is amazing and have been waiting for this since the game was released. Also Bossk totally rules really happy he's been included. However, I gotta be honest here......the new DLC as a whole is terrible. The new game mode, for me, just isn't worth it. I was never a fan of Fighter Squadron so being stuck in Fighter Squadron mode pretty much every five minutes is not appealing at all. HOWEVER, the level of detail INSIDE the Death Star is just fantastic. I wish I could just stay in blast mode so I could run around the Death Star for the entire match. All in all, the best part for me now is the customization. Can't wait to unlock that sweet sweet Navy Trooper and Officer gear. Oh if any of you wanna play sometime, add me on Xbox @ MyBuddyBossk

Hotel booked, 4-day passes bought, now we just have to wait 10 months!  At least that gives me time to put together a TK perhaps.

It would make sense. I imagine they would do prisoner transfers and such and would want to restrain the prisoner. (Wookies may require Stormtroopers )

I would go with the Launch Bay if you find one that fits better. You can use the MuR as a backup, as a "handler hat", or you can maybe resell. I don't think the washing/drying would help much.

I sew my own, but I'm weird. WampaWear has superb products, and I highly recommend them.

This is just my personal opinion from what I've seen here & my own personal experience about getting a flightsuit.
Cosplaysky seems like a "if we do it good enough they will be happy" & with the 501st we usually want it perfect. So that's why I avoided them.
I heard a few bad things about WampaWear so originally avoided them. So I went with Farawaycreations. They were always extremely slow to respond & once I got my flightsuit, a size they recommended when I gave them measurements from my seamstress, it didn't fit and they told me to sell it. They didn't have any sizes to exchange & refused a return. I was stuck. So I ended up buying one from WW & was much happier with the overall fast experience & suit.
I'd email WW & ask if they have any suits in stock I know their website isn't updated regularly. You can tell because their pictures of the suits are old. They now only sell suits that are approvable for level 3. Even if they don't have them in stock I wouldn't surprise me if you'd get a suit faster from them because of how slow FAC was with me.

Cosplaysky is an option as well as MonCal (Far Away Creations). If memory serves Cosplaysky is slightly cheaper, but only marginally. 
 
You may also want to consider getting a regular officer hat so that you can troop in costume while waiting on your MC helmet.
