Have you tried looking into adding a stretch panel in the thighs. I have seen people get approved with this option as well. Will add some room for you.

I'm sure you know there will be a difference in rank and gloves and such but sometimes people also forget the belt as well. Don't forget:
ANH - rough edge flat belt
ESB - flat dyed edge
ROTJ - grooves

You can also at lacing to the bottom of the legs to sinch them up. But the stirups are the best bet for you. With all your walking and sitting you'll do at troops they will bunch no matter what. The elastic stirrups will help pull them back down into your boots.

Looking great so far. Good work on tour friends part for buying the right hat. The other one they offer is not approvable. Also the CPS hat is not approvable as well. So you are deffinatly on the right track. And good for you building your own belt. Tandy is a nice shop. Let me know if you have any questions.

Hey William,
Kris pointed you in a great direction. But my concern is the buckle as well. Alot of places like CPS and others from China will sell belts with the two rivets. But unfortunatly their buckle isn't approvable as well. It is the wrong shape and the disk is off. If you want you can take a picture of the buckle and we could help you decide if you need just the leather and chicago screw, or the buckle as well.

According to UPS my Tunic/Pants from Cosplaysky come in today. I'll post some photos later to get recommendations on how to adjust/fix the flaps. My code cylinders also came in today. Just waiting on the belt and rank tile from TiggWolf and I'll have all my pieces.

As far as the gloves go: you'll want gauntlet style gloves. Unfortunatly the ones you linked will not work.

Ordered an off-the-shelf XL yesterday for the Deluxe in black. Got the shipping notification that it'll be here on Monday so we'll see how well this fits once it arrives. Normally, off the shelf clothing fits me really well but I really should have read through this thread first.
Start a WIP and post a couple pictures and the community can help you get it right.

Update. Found a local bookshop! Great recommendation! They slide on much easier now. Code cylinders should be here soon as well as belt and rank tile. Pants and tunic are all that's left from Cosplaysky

They are a pretty simplistic tool so I don't think there will be a great deal of difference. They do come in different lengths though. You'll just want to hook them on the loops inside your boot and pull your boots on.

I have not put any clear coat or equvilant on my disk. Then again I haven't had it in the elements long enough to see how it would rust.
You are correct the belt would go over the naval. It will cover over the center seam on your tunic.
As far as the jodhpurs go you'll want to wear them a bit high over your hips. You'll notice CPS flaps are a bit low. I like to pull my jodhpurs up to wear the flaps will hit the bottom of the tunic. This will reposition the flaps to more of the appropriate position starting at your hips and ending at your knees.

Starch and ironing is your friend. Now I have never tried this on a hat but I wonder how some interfacing would work. Might give it some stiffness and flatten it out. Its a pretty easy process, alot of people (including myself) have done it on our jodhpur flaps. If it works there o don't see why you couldn't cut it to shape and put it on the inside of your hat. I might try that on my Disney one just as an experiment.

Although I have not tried stretching hats before, I have stretched other items at the fire department. We often stretch out cotton and nomex gloves to make them quicker to put on when donning our gear. The way my department does it is by wetting them and stretching them over cans or other objects and then leaving them to dry. This does work.Is anyone familiar with making a hat bigger (if that's possible)? The replicas some of you mentioned before are 24 1/4 inches around. I feel like that might give some slack naturally and fit how I need them to. I measure 25 inches around my head, a mere difference of 3/4. Do you know if there's anyway to make a hat give that much more without damaging it? If so, I'm totally ordering it!
I have also done some research on this before when my hat was two small but my supplier fixed it for me for free. I read that others have wet or steamed their hat and used either a paint can or similar object, or a hat jack, to stretch their hat. Then you leave it to dry. Here is a link to a hat jack: http://www.amazon.com/Jack-Stretcher-Maintainer-Heavy-Duty/dp/B001XOL3OO . Those can be placed inside and adjusted to stretch your hat.

Just to chime in with a question(s) here, since the topic is relevant to the outfit we're building for my wife to join...
The Cosplaysky uniform that you guys linked, that will most likely still require home modification to get approved? Or might it arrive just fine? Also, we currently have an Anovos Olive uniform ordered for her. I know they haven't shipped yet, so we can't really say yet, but is it speculated as to whether the Anovos uniform would be better/worse than this Cosplaysky? Especially considering the almost $400 price difference?
Unfortunatly with Cosplaysky there is usually some discrepancies. Some people have done very little, others get something they couldn't even use and had to return. The general consensus is give them as much info and measurements as possible. Don't be afraid to send them a couple emails. However, no matter what you will probably need to do something with the flaps on the jodhpurs. Usually noone gets by without a little reshaping or interfacing for stiffness. When you get the costume in I suggest taking a picture and posting it here. Then we can give you some advice on what can be improved.
As far as the Anovos goes: Noone has seen any completed costume yet. However, I have seen a prototype in person many times. The costume is missing a couple things but hopefully they will correct them in the final version, such as a full center seam, the hat, and a modesty panel. Besides that the costume looks great and the fabric is realy nice. You can even buy one in the original cotton garbadine.
So I would say if they fix a couple things then it is going to be a great costume and it will be nicer than Cosplaysky. Also Anovos jodhpurs will always be nicer, with their lacing and flaps.

I feel your pain Richard. I too have a large head and I own a couple hats. One of which is a Disney one and it is a little tight. The hat I'm using now was made for me by runyajade on here. When I first received it it was still a tad tight even with custom measurements. But she gladly took the hat back and let it out for me at no charge. Now it fits great.
